As you can see, I spotwelded it and next I´m going to grind the edges and then put some glass fibre putty on and grind again and again and again...untill it look´s OK to me

hmm.. sounds a bit strange to fill that stuff up with fibreglass.. couldnt you use something as a countermold from the underneath and fill it up with lead (soldering)? The roof is subject to an amount of stress, I wouldnt want to depend on something rigid and brittle to fill up those holes.

'Vertinning' (dunno the english word for it, filling up with lead, like Ivan said) is a very good way, only no one does it anymore.

Lead is the best way to fix it, but it sucks on a roof, remember the heat

why bother closing the sunroof. Remove the meckanism and your done

I was also thinking about welding the sunroof hole shut but then discarded the idea because with my welding skills the whole roof would most probably end up all wavy. I gutted the sunroof completely and used only the plastic frame - I'll then cut a piece of thin aluminium sheeting into the same shape as the glass panel and use small screws (and Sikaflex) to mount it onto the frame. After painting the whole thing with the same colour as the rest of the roof, it shouldn't look that bad I hope.

If I had a sunroof on my hachi I'd use some 2-composite body-glue on it. The roof wouldnt go wavy and the glues these days are so good that I've seen a car that had a fender replaced with glue, it had been crashed and fender had torn on the metal part and not on the glued part, probaply because on the glued part theres two layers of metal..

Anyway I do it on my way. Today I put first a epoxyprimer to inside of the roof and then a Kent´s Quick Seal and then my father painted a whole interior with RAL9010

I changed a new pistons, conrods, headgasket, flywheel, clutch and clutchplate and bolts, now I have to adjust some valves...
